This chapter gives information on the manual.

Compatibility
The manual is compatible with the Diode Supply Units ACS800-304 and
ACS800-704, the modules intended for the user-defined cabinet installations.
Note: Some chapters are also valid for the cabinet installed DSUs AC800-307 and
ACS800-507.

Safety instructions
Follow all safety instructions delivered with the drive.
• Read the complete safety instructions before you install, commission, or use
the drive. The complete safety instructions are given in ACS800 Multidrive Safety
Instructions [3AFE64760432 (English)].
• Read the software function specific warnings and notes before changing the
default settings of the function. For each function, the warnings and notes are
given in the section describing the related user-adjustable parameters.
• Read task specific safety instructions before starting the task. See the section
describing the task.

Reader
The reader of the manual is expected to know the standard electrical wiring
practices, electronic components, and electrical schematic symbols.

How the Diode Supply Unit works

What this chapter contains


This chapter describes how the Diode Supply Unit works. The information is valid for
cabinet-installed DSU types ACS800-307 and ACS800-507, and for modules
ACS800-304 and ACS800-704 when equipped with similar auxiliary devices.

Operation principle
The DSU is a half-controlled thyristor-diode rectifier. It rectifies three phase AC
current to direct current for the intermediate DC link of the drive. The intermediate
DC link is further supplying the inverter that runs the motor. There might be one
inverter only (single drive) or several inverters (multi drive) connected to the
intermediate circuit. The figure below shows the main circuit diagram of the diode-
thyristor rectifier.

Thyristors (V11, V13, V15, V21, V23, V25) connect the AC line terminals in cyclic
sequence to the upper DC busbar (+). Diodes (V12, V14, V16, V22, V24, V26)
connect the AC terminals in cyclic sequence to the lower DC busbar (-). In the
normal steady-state operation with continuous current, each thyristor and diode
carries the current for a 120° period.
There are two control modes for the upper leg thyristor firing: the charging mode and
the normal mode. The charging mode is in operation a short period after the power
switch on: While the intermediate circuit capacitors located in the inverter module(s)
are charged, the thyristor firing angle is controlled from 270 to 0 degrees. In the
normal mode, the thyristor firing angle is 0 degrees: The thyristors operate as
diodes.

Six- and twelve-pulse connections


The DSU module frame size D4 contains two six-pulse diode-thyristor rectifiers as
standard. Thus the module can be connected to a twelve-pulse supply without any
modifications. The DSU module adapts to the phase shift between the bridges
automatically. The figure below illustrates the six- and twelve-pulse connections.

Power loss ride-through function


The power loss-ride through function keeps the DSU operative over an unexpected
input power break. The user activates the function by setting the power loss ride-
through delay with the control panel.

Earth (ground) current function


The control board (DSSB) measures the input currents of the diode supply unit. The
earth (ground) current function constantly monitors the sum of the phase currents.
The chart below describes the operation. For information on LEDS, see chapter
Fault Tracing. For information on the control board settings and relay outputs, see
chapter Hardware description, page 15.
Note: The internal earth (ground) fault detection function is not to be used in an IT
(ungrounded) power system.

The DSMB consists of two separate boards, DSMB-01 and DSMB-02.
DSMB-01controls the cooling fan speed (by an inverter), is the connection interface
for the phase current measurements and makes the 48 VDC power supply for the
DSSB, DSAB and DSMB-02 boards.
DSMB-02 board controls the thyristor-diode bridge (thyristor firing pulses).

The DSAB board monitors:

• module switch-disconnector status.
The board also controls the main contactors and monitors their status.

Diode Supply Connector Board DSCB


The DSCB is a leading-through board between the DSU module and the quick
connector.

Diode Supply System Board DSSB


The DSSB board is located outside the DSU module. The power supply and ground
are provided through a ribbon cable from the DSMB board via the DSCP board.
The DSSB board is the user interface for the DSU control. It also handles some
basic control functions of the unit.

Emergency stop input


The DSSB board has a built-in logic that fulfils the emergency stop requirements
according to IEC/EN60204-1 / Category 0 (Immediate removal of power) provided
that:
• the Diode Supply Unit (DSU) is equipped with optional main contactors, and
• an emergency stop button is wired to the emergency stop input of the DSU. See
the figure below for connection to the DSSB board.
When the emergency stop is activated, the DSU stops and opens the main
contactors. Normal operation resumes after the emergency stop is deactivated and
the DSU is reset.
Note: Emergency stop according to category 0 and category 1 (controlled
emergency stop) are available as factory-installed options for the cabinet-installed
drives. The category 1 option requires additional wirings that are not visible in the
figure below. See the circuit diagrams delivered with the unit for more information.

Type code describes the composition of the DSU module in short. The type code is
visible on the name plate (sticker) which is attached to the module. The complete
code is divided in subcodes:
• The first 1…17 digits form the basic code. It describes the basic construction of
the unit. The fields in the basic code are separated with hyphens.
• The option codes follow the basic code. Each option code starts with an
identifying letter (common for the whole product series), followed by descriptive
digits. The option codes are separated by plus signs.

the input power cables and control cables. The information is valid for cabinet-
installed DSU types ACS800-307 and ACS800-507, and for modules ACS800-304

Checking the insulation of the assembly


Check the insulation of the power cables before connecting them to the drive. Every
drive module has been tested for insulation between the main circuit and the chassis
at the factory. Therefore, do not make any voltage tolerance or insulation resistance
tests (e.g. hi-pot or megger) on any part of the drive.

Connecting the input power cables


WARNING! DSU modules are heavy and the centre of gravity is high. Be careful when
removing or replacing the module.

Remove the module:


• Turn the switch-disconnector handle to open position. (1)
• Release the door handle and open the doors. (2)
• Loosen the module fastening screws and the quick connector locking screw (5 mm hexagonal
head). (3)
• Place the module pull-out ramp firmly against the cabinet base. (4)
• Pull the module carefully out of the cabinet.

Lead the cables into the inside of the cabinet and connect as follows:
• Twist the cable shields to bundles and connect to cabinet PE (ground)
busbar. Connect the separate ground conductors/cables to cabinet PE 1
(ground) busbar.
• Connect the phase conductors to the input power terminals (U1.1 …). For
tightening torques, see chapter ACS800-304 and ACS800-704 technical
data, page 89.

Connecting the input power cables


Release the handle and open the input fuse cubicle door.

Remove the shrouds that protect the input power busbars and cable lead-through.

Lead the cables in and connect:


• Twist the cable shields to bundles and connect to cabinet PE (ground) busbar. Connect the separate
ground conductors/cables to cabinet PE (ground) busbar.
• Connect the phase conductors to the input power terminals (1L1.1 …).

Recommendation: 360 ° grounding of the cable shield at


the lead-through suppresses interference.

Replace the shrouds.

Close the door.

Control connections to a cabinet-installed unit


The cabinet-installed unit is controlled using the local control devices mounted on
the cabinet door. No additional control connections are needed. However, it is
possible to:
• control the unit through the remote control inputs (On, Start, Reset, External
fault).
• halt the unit by an external emergency stop button (if the unit is equipped with a
local emergency stop button).
• read DSU status information through the relay outputs (Fault, Running, External
48 VDC supply on, Earth (ground) fault, Emergency stop).
• feed the DSU control boards from an external 48 VDC supply.
See the circuit diagrams delivered with the unit for the connection terminals. For
additional information on the control connections, see chapter Hardware description,
page 21.

Connecting the control cables


Turn the supply (rectifier) unit and auxiliary circuit switch-disconnectors into open position.

Release the door handle and open the door of the control and I/O cubicle.

Remove the two locking screws at the edge of the swing-out frame and open the frame.

Run the cables into the inside of the cabinet through the grommets provided.

Top entry units only: If several cables need to be run through one grommet, use Loctite 5221 (cat. no.
25551) under the grommet to seal the cable entry.

Units with EMI conductive cushions only:


Run the cables between the cushions as shown below. Strip the cable at this location to enable proper
connection of the bare shield and the cushions. Tighten the cushions firmly onto the cable shields.

Run the cables to the swing-out frame as shown below. Wherever possible, use the existing cable trunking
(1) in the cabinet. Use sleeving wherever the cables are laid against sharp edges. Leave some slack in the
cable at the hinge (2) to allow the frame to open fully. Tie the cables to the braces (3) to provide strain
relief.

Cut the cables to suitable length. Strip the cables and conductors.

Twist the cable shields into bundles and connect them to the ground terminal nearest to the terminal block.
Keep the unshielded portion of the cables as short as possible.

Connect the conductors to appropriate terminals (see chapter Hardware description, page 25 and the
circuit diagrams delivered with the unit).

Close the swing-out frame, refasten, and close the doors.

This chapter instructs how to start-up the Diode Supply Unit. The information is valid
for cabinet-installed DSU types ACS800-307 and ACS800-507, and for modules
ACS800-304 and ACS800-704 when equipped with similar auxiliary devices.

Note: Inactivate the internal earth (ground) fault detection in an IT (ungrounded)
power system.
Note: If the drive is equipped with a separate insulation monitoring device, do not
activate the DSU function but tune the insulation monitoring device after the DSU
is started.

Disconnect the unfinished or unchecked 230/115 VAC cables that lead
from the terminal blocks to the outside of the equipment.

What this chapter contains


This chapter instructs how to maintain the Diode Supply Unit. The information is
valid for cabinet-installed DSU types ACS800-307 and ACS800-507, and for
modules ACS800-304 and ACS800-704 when equipped with similar auxiliary
devices.

Maintenance intervals
If installed in an appropriate environment, the unit requires very little maintenance.
This table lists the routine maintenance intervals recommended by ABB.

Safety instructions
Only a qualified electrician is allowed to service the drive. Before starting work
inside the cabinet:
• Stop all motor-side converters.
• Switch off the DSU, open the module switch-disconnectors and lock them to open
position.
• Isolate the DSU input terminals from supply.
• Wait for five minutes to let the intermediate circuit capacitors discharge.
• Open the cabinet doors. Ensure there is no dangerous voltage present by
measuring the voltage of the input terminals and the intermediate circuit
terminals.
• Temporarily ground the main circuit of the drive.

Checking the cleanliness


• Read and repeat the steps in Safety instructions on page 51.
• Check the cleanliness of the cabinet and the surroundings.
• Check the inlet and outlet air filters of the cabinet. Change when necessary.
• Check the interior of the cabinet. Clean the interior when necessary. Use a soft
brush and a vacuum cleaner.
• Check and clean the module heatsink when necessary. See Cleaning the
heatsink on page 52.
• Check and clean the module fan when necessary. Remove the fan, lock the shaft
and blow the fan clean using compressed air. See Changing the fan on page 53

Cleaning the heatsink


The heatsink fins pick up dust from the cooling air. The drive runs into
overtemperature faults if the heatsink is not clean. Clean the heatsink when
necessary as follows:
• Read and repeat the steps in Safety instructions on page 51.
• Remove the module. See chapter Electrical installation, page 46.
• Remove the cooling fan. See Changing the fan on page 53.
• Blow dry and clean compressed air from top to bottom through the heatsink.
Simultaneously, use a vacuum cleaner at the air inlet to trap the dust.
Note: Prevent the dust from entering adjoining equipment.
• Replace the cooling fan.
• Replace the module.

Checking the input power connections and DSU quick connector


• Read and repeat the steps in Safety instructions on page 51.
• Remove the module from cabinet. See chapter Electrical installation, page 46.
• Check the tightening torques of the input power terminals. See chapter ACS800-
304 and ACS800-704 technical data, page 89.
• Clean all contact surfaces of the quick connector and apply some antioxidant joint
compound on them.
• Replace the module.

Fan
The life span of the cooling fan is about 60 000 hours. The actual life span depends
on the running time and load of the fan, ambient temperature and dust
concentration.
Replacement fans are available from ABB. Do not use other than ABB specified
spare parts.

Changing the fan


• Read and repeat the steps in Safety instructions on page 51.
• Open the cabinet doors.
• Loosen the screw tightening the fan frame against the module. (1)
• Disconnect the fan power cable plug. (2)
• Pull the fan out. (3)
• Install a new fan in reverse order.

Redundancy (Reduced run capacity)


If one of the parallel-connected modules must be taken out of the cabinet for service,
it is possible to continue operation using the remaining modules at reduced power.
Follow the steps below.
• Read and repeat the steps in Safety instructions on page 51.
• Extract the module to be serviced from cabinet. Follow the directions given in
chapter Electrical installation, page 46.
• Fasten the air baffle plate (provided with the unit) to the top module guide to block
the airflow through the empty module bay.
• Readjust the current output signal scaling of the DSSB board if meters are
connected. See chapter Hardware description, page 23.
• Reconnect the module after service in reverse order.

Fuses protect the input cable and the diode-thyristor bridges of the DSU against
short circuits. Note that in the basic module size D4 there are two bridges in parallel.
Both bridges need to be fed through individual fuses.

The DSSB board is the user interface for the DSU control. The board also handles
some basic control functions of the unit. The DSSB DSU System Board kit contains
the board in a metal housing to be installed onto a mounting rail (7.5 x 35 mm /
EN50022). The DSSB door mounting kit includes the board in a metal housing and
accessories for a door mounting (assembly plate, etc.), an on/off/start switch and a
reset button. For more information on the DSSB board, see chapter Hardware
description. For the illustration and dimensions of the kits, see chapter Dimensional
drawings.
The DSBB board can be used instead of the Diode Supply System Board (DSSB) in
applications where the additional features of the DSSB – such as the additional I/O
channels, display, control keys, etc. – are not required. The DSBB Basic Board kit
contains the board inside a metal housing to be installed onto a mounting rail (7.5 x
35 mm / EN50022). For more information on the DSBB board, see chapter DSU

DSU module power input cabling, power output cabling (busbars), and the wirings to
the user interface board are all connected to the module through a quick connector.
The basic connector kits consist of one, two or three parallel connectors for the
corresponding module configurations. The kits for the bigger units consist of the
basic kits. Note that max. two parallel DSU modules (and connectors) fit inside one
Rittal cubicle. The contents and dimension of the basic connector kits are shown in
chapter Dimensional drawings.
The plastic snap-on insulator isolates the quick connector input busbars from each
other.
The dual-cable screw lug connectors are needed for installing cables with conductor
sizes 2 × 185…240 mm2. The figure below shows one lug and a busbar it is
connected to.

The RFI line filter suppresses conductive emission of the drive effectively. To fulfil the
first environment requirements of the European EMC Product Standard (EN 61800-3
+ A11) the drives equipped with ACS800-304 and ACS 800-704 supply modules

Note: Three modules does not fit inside one Rittal cubicle. Therefore the mechanism

Input cable and AC fuses


Check that the operating time of the fuse is below 0.5 seconds. The operating time
depends on the fuse type (e.g. gG, T or aR), supply network impedance and the
cross-sectional area, material and length of the supply cable. In case the 0.5
seconds operating time is exceeded with gG or T fuses, ultrarapid (aR) fuses will in
most cases reduce the operating time to an acceptable level. The fuses must be of
the “non-time delay” type. See also ACS800 Multidrive Planning the Electrical
Installation (3AFE64783742 [English]).
Note 1: Larger fuses must not be used.
Note 2: Fuses from other manufacturers can be used if they meet the ratings.
Note 3: The recommended fuses are for branch circuit protection per NEC as
required for the UL approval.

What this chapter contains


This chapter contains example circuit diagrams of a cabinet-installed drive with a
Diode Supply Unit. The installation includes:
• a twelve-pulse connected DSU module (ACS800-507) with optional integrated
main contactors. Also the AC fuses for protecting the input cable and module
diode bridges are visible, drawn in dashed lines.
• two R8i size inverter modules
• the main operating devices: a three-position operating switch, a reset button and
an emergency stop button
• an auxiliary circuit main switch with fuses
• an auxiliary voltage transformer (e.g. power supply of the inverter module cooling
fans)
• a breaker of the inverter cooling fan circuit
• DSSB DSU System Board is the user interface for the DSU control. There is an
alternative board, DSU Basic Board (DSBB), which is not considered here.
The purpose of these diagrams is to help in:
• understanding the internal connections and operation of the cabinet installed
drive with a DSU, and
• learning how to wire a diode supply module (ACS800-304 and ACS800-704)
when installed in a user-defined cabinet.
Note that these diagrams do not necessarily match the delivery specific circuit
diagrams of a tailor-made cabinet-installed unit (ACS800-307 or ACS800-507).
Every delivery includes those diagrams as separate sheets.

This chapter describes the Diode Supply Basic Board, DSBB. It includes the
sections: Overview, Block diagram: communications and measurements,Terminal

Overview
DSBB is the user interface for the control of ACS800-304 and ACS800-704 Diode
Supply Unit (DSU) modules. The board is located outside the DSU module. DSBB
can be used instead of the Diode Supply System Board (DSSB) in applications
where the additional features of the DSSB – such as the additional I/O channels,
display, control keys, etc. – are not required.

After power switch-on, the DSU first charges the contactor control capacitors (~ 3 s

at first start) and checks the fault status. DSU starts rectifying only after the contactors
are closed by START and contactor status (closed) is verified. Note: If modules are not
equipped with contactors, the contactor status information need to be skipped at start.

Contactor status check


The DSU module can be equipped with contactors. If the contactors exist, the DSBB
board checks their status during the start sequence. Jumper plug at connector X3
defines whether contactor check is needed or not. The cover of the DSBB board
housing needs to be removed to access X3.
